After upgrading, everyone is getting free shipping on orders. Wierd thing is they are still being charged a handling fee. But no carrier shipping.
Even $5 orders that will cost us $50 to ship. How do I fix this asap?

After some digging, it seems the "Free Shipping" discount caused this. Expiring it has stopped the problem temporarily. Why is the Exemptions:, "Free Shipping Exempt", stopping the "Free Shipping" discount? Ive also changed the discount option to "Assign to individual products / categories". This stopped both items that were and were not exempt from free shipping. Can I get some help?

Hi Vince,
We recently applied the latest 7.8.7 updater.
Is there a chance that the previous fix to the inccart.php script in version 7.8.6 might not have been carried across to the most recent 7.8.7 updater?
To explain we previously had the same issue that Steven was experiencing.... this was then fixed with the modified incart.php updater.... but we've just had a customer order where the "Free Shipping Exempt" has not been applied and the delivery charge that should have been applied is a significant part of the order.

UPDATE: Figured this out but just in case it happens to anybody else had inadvertently gone into the Shipping Admin>Postal Zones>and clicked on the "Your admin settings are set to treat your States as one shipping zone. To split your States into separate shipping zones please click here." which caused the issue below.
Now reversed back to the original shipping settings by "To treat your States as one shipping zone please click here."

Many thanks for your reply but separate to the original query I've now managed to create a real headache for myself.
I was just trying to recreate the issue on the site and whilst looking at the Control Panel>Admin Settings>Shipping Admin I've managed to screw something up - I did not think I had changed anything.
To explain the UK shipping prices were previously calculating correctly BUT now on the shopping cart page a new box has appeared (it was never there previously) saying to select a UK County.... selecting Argyll as a for instance is now adding a shipping charge of £59.00 to the order value.
Any suggestions as to what I need to alter to get things back to their original state before tackling the original Free Shipping Exempt issue.

Just realised that the Free Shipping Exempt issue that we noticed after Steven's original post is still present (we have been out of stock for the particular product line that this affects for a good few weeks but now that stocks have been replenished the original issue has resurfaced again).
For the majority of products on the site we offer Free UK Delivery for order value over £90.00 including VAT setup using Product Admin>Discounts> Coupon or Discount: Discount Coupon / Discount Effect: Free Standard Shipping Min Purchase Amount: £75 Scope: Applies storewide to product totals Also Applies To Handling: No Also Applies To Services: Yes Login Level: >= No Restriction Restrict to FSA countries / states: Yes, restrict to FSA countries / states
For handful of large oversized items we need to charge a UK shipping fee and on those products we've got it setup using Product Details Page> Exemptions=Free Shipping Exempt and Shipping Admin>Weight / Price Based Max Price: £104.30 (price of the large oversized items) UK Shipping Cost: £20.00
If you just add the large oversized items to the shopping cart then the £20.00 shipping fee applies correctly.
But if you also then add any other unrelated products to the cart which don't have the Free Shipping Exemption on the Product Details Page selected then the large oversized £20.00 shipping fee disappears from the cart totals and the customer gets free shipping.
Any ideas what needs changing to ensure that the shipping fee for the large oversized item does not get removed from the cart totals when other items are added to the shopping cart?

Hi Vince,
We can send multiples of four of the large oversized products (Max price: £417.20) in one consignment for £20.00 so the next shipping above this is for five to eight products i.e. two consignments of £20.00 = £40.00.
Max Price: £417.21 (5+ large oversized items) UK Shipping Cost: £40.00
and then nine to 12 products i.e.
Max price £834.41 (9+ large oversized items) UK Shipping Cost: £60.00
If only the large oversized items which have Free Shipping Exemption checked in the Prod Details page are in the shopping cart then the shipping cost calculates correctly.
But add any other product which does not have the Free Shipping Exemption checked in the Prod Details page then on the shopping cart page the oversized shipping cost is then replaced with "Shipping Free" - removing the product from the cart reinstates the correct shipping fee for the oversized items in the cart.

Downloaded and applied the latest 7.8.7 updater over the weekend.
Done various test orders and something still isn't right with the shipping calculation.
When the shopping cart has just the large oversized items in the cart then as previously the oversized shipping cost in multiples of £20.00, £40.00 etc.... shows correctly.
Now adding other products (which do not have the Free Shipping Exemption checked in the Prod Details page) results in varying values being deducted from the original oversized shipping cost of £20.00 so the shipping costs reduces each time another product is added to the shopping cart.
Conversely adding additional oversized items to the cart increases the shipping cost.
1 x Large Oversized Items @ £104.30 Shipping Price @ £20.00
2 x Large Oversized Items @ £104.30 each Shipping Price @ £20.00

1 x Large Oversized Items @ £104.30 1 x Other Product @ £36.05 each Shipping Price becomes @ £14.86
1 x Large Oversized Items @ £104.30 2 x Other Product @ £36.05 each Shipping Price becomes @ £11.83

The calculated shipping price reduction also varies according to the value of the "other product" although in the examples above I've used the same product value with a value of £36.05 just in case there is some sort of pattern to the calculated shipping cost that is being shown in the cart.
In each of the above examples the shipping price should be a total of £20.00 due to the large oversized item(s) in the cart.
And if the "Other Product @ £36.05" were ordered on its own then the shipping price would be £6.50 just in case that makes a difference to anything.

Im still having problems with shipping.
Some orders add a $4.00 handling fee and
Some orders with a small free item but many other items that do not have free shipping are also given the free shipping if on the same order.
