Again, the message about must use freight when exceeding 150 pounds for FedEX is not showing. A recent order totaled 325 pounds and it just showed the regular FedEX shipping options. splitpack is set at 70 pounds if that matters.

I had a look at that post from 5 years back and I'm not sure it is the same issue. Could it be that you need the parameter...
nosplitlargepacks=TRUE

That was in the includes, but it caused an issue with odd shipping rates when an order exceeded 110 pounds. See this thread, https://www.ecommercetemplates.com/support/topic.asp?TOPIC_ID=116511

The idea of being able to split packs is so that if you have items that can be divided into smaller shipments then it can save on shipping costs as you don't move on to the freight rates. Then you have the parameter for not splitting large packs which is in case you want to override the "pack together" setting but can't actually subdivide your larger items, so would really expect to get freight rates. (It seems to me these are the odd rates you mention) I really think you want the nosplitlargepacks parameter as it looks like you can't split the larger items and expect freight rates and this seems to be confirmed in the post you mentioned. If that's the case, why not add this parameter back, see what rates you get from the store and run the same rates through the FedEx rate calculator on their website. If there is a discrepancy then let me know the details and I'll try to recreate it here.

The experiment I did when the problem was first started ended and nosplitlargepacks=TRUE was in the includes, on both the cart and FedEX's website, when and order was 110 pounds or less, shipping made sense. The moment the order reached 111 pounds, the shipping would drastically jump from say $125 to $280, and at 150 pounds, the freight notice would appear. The site owner raised the issue about the dramatic jump even though FedEX's site did the exact same thing. Removing nosplitlargepacks=TRUE solved that problem, but in turn, made the freight notice disappear. Is this a case of you can have one or the other: drastic rate jumps with freight option, or no drastic rate jump and no freight option, but not both? I am out of ideas how to make both work, if at all possible.
